Ford Produces More Than 5,000 Unicastings for Fathom Electric Truck – and Counting

October 28, 2026

Ford has produced more than 5,000 large aluminum unicastings at Shelbyville Technical Center as it refines the manufacturing process for the Fathom midsize electric truck.

The castings support process testing and prototype assembly at Louisville Assembly Plant ahead of the affordable truck’s 2027 launch.

Fathom will feature a pair of large unicastings, structures that reduce mass and improve overall energy efficiency. This radical parts simplification reduces 146 structural parts to just two.

The unicastings have enabled an innovative new way of assembling vehicles on Ford's new Universal Production System by splitting a traditional assembly line into three main branches. This allows vehicle sections to be built in parallel simultaneously before they’re then assembled into a vehicle.

The team is obsessively reducing cycle time of the unicastings for efficiency. Each unicasting goes through rigorous quality checks before leaving for Louisville Assembly Plant as it moves towards the launch next year. Ford’s unicastings have been specifically engineered for modular repairability.

Check out this video and the carousel below for more details.

The Making of Giant Unicastings

The process starts with aluminum ingots.

An elevator feeds the ingots into a furnace, where they melt at about 1,300 degrees Fahrenheit, or 700 degrees Celsius.

The mold has two halves: a fixed cover side and a movable ejector side that opens to release the casting.

Excess material is trimmed from the casting.

The part then moves into a fixture which is used for visual inspection, where an operator inspects it for quality.

After the DCM, parts from each batch go through different stages of machining, and then a series of additional quality checks.

Production batches remain on hold until required inspections and tests are complete and the castings are approved for shipment to Louisville.

To date, over 5,000 giant unicastings have been cast at Shelbyville Technical Center, and are being used in the Louisville Assembly Plant to assemble Ford Fathom prototypes.

Wanted to share a little more of the manufacturing side of Fathom because I think this is one of the more interesting parts of the truck. We have already created more than 5,000 unicastings for our affordable truck.

Fathom will use two large aluminum unicastings as part of its structure which enables us to build the vehicle in a new way - the Universal Production System. Unicastings produced are now being used to refine the process and are being shipped to Louisville Assembly Plant for prototype builds ahead of launch in 2027.

The process itself is pretty wild. It starts with aluminum ingots, which are melted and injected into a mold to form the front or rear structure. From there, the unicasting is cooled, trimmed, machined and put through a bunch of different quality inspections and tests before it can be shipped to Louisville.

I grabbed a few shots from the team that show the process better than I can explain it. Dropping them below with some context on what you’re looking at.

The team has also posted an (even) deeper dive here. Happy to answer what I can in the comments.

It starts here.
The process begins with aluminum ingots.

From solid to molten aluminum.
The ingots are fed into a furnace and melted before moving through the casting process.

Making the casting.
Molten aluminum moves into the casting machine, where it’s injected into a mold for the front or rear structure.

Cleanup and machining.
After cooling, excess material is trimmed away and the casting goes through machining.

Checking the part.
Operators visually inspect the casting as part of the quality process.

And then more checks.
The process includes dimensional measurement, industrial X-rays, optical scanning and materials testing.

Finished castings.
Once the required inspections and tests are complete and the parts are approved, they can be shipped to Louisville Assembly Plant.

I just hope for really good quality.

There's still the question of how can they sell these for $30k and make profit off them unless the quality of materials is going down? I mean, we've seen what Slate brought to market. It looks like a large version of a Power Wheels toy. Absolutely horrendous. But that's what it takes to hit the $25k price point. How can Ford sell a new truck for $30k with a 250ish mile range battery pack unless quality of materials is going down significantly?

I'm not saying Fathom will be a bad truck. I just think people who have owned Lightning and Mach-E are going to be in for a rude awakening when they get into a Fathom. The "fit and finish" and overall quality of Lightning and Mach-E are among the best Ford has ever put out. I don't look for that to continue on future EVs they're putting on this cheap UEV platform.

The intention is for the simplified manufacturing process and reduced parts count to reduce costs to such an extent that features can be added while the price remains low. But I still assume the interior will be very basic, similar to a Maverick, which is entirely hard plastics. Someone coming from much more expensive Lightnings or Mach E's can't expect the same materials quality on the interior.

Kia can sell an entry level EV3 for 29k, Ford should be able to manage an entry level mini truck for the same. It would help if they were making more models of EVs to help lower the costs but all the US autos kicked the can down the road and are all going to be screwed when the Chinese EVs finally hit these shores.

Is this the front? The back? Is it upside down? Let the speculation begin!

To me, this is the front, and it is upside down. If you look at the second image, that square hole would line up perfectly for a steering column.
