Ford Fathom on Track: Universal EV Production System Comes to Life at LAP

Normally, Ford’s 3-million-square-foot Louisville Assembly Plant (LAP) is defined by the steady drum of thousands of people assembling vehicles. But one year ago, Ford announced the plant would be completely transformed — going from a gas-powered vehicle facility to a fully electric vehicle plant — to assemble the new midsize electric truck, the Ford Fathom.

So, in late 2025, the massive space went silent for a $2 billion overhaul.

Over the course of several weeks, crews physically unbolted and hauled out heavy machinery and dragged thousands of tons of steel out the doors. By February 2026, only the empty shell of LAP remained.

“If you stood in the middle of the factory floor, you could see all four walls,” said Brian McGauley, LAP manager.

And the purpose of the gutting? To install the completely new Universal EV Production System, which will deliver the Ford Fathom midsize electric truck at scale next year. Since this past winter, Ford’s work in LAP has moved at breakneck speed, radically simplifying the assembly process that takes center stage in Louisville. As the vision turns to reality on the plant floor, teams are on track to begin Fathom prototype builds with production qualified parts in the first quarter of 2027. Customer vehicles will follow later in the year.

Reinventing LAP to build a fresh foundation for the Ford Fathom required the ingenuity and commitment of employees unpacking the entire vehicle development and assembly process.

Ford’s total $5 billion investment, which will create 4,000 new jobs in LAP and BlueOval Battery Park Michigan, helped fund all-new equipment purpose-built for the UEV Production System.

The UEV Production System transforms the traditional assembly line into an “assembly tree,” which enables operators to build key vehicle sections in parallel before they’re assembled together.

One sub-assembly is for the front of the vehicle, another for the rear, and the third for the structural battery, seats, consoles, and carpeting.

The scale of this project is massive. During demolition, crews removed nearly 25,000 gross tons of scrap metal from the site, sending it off in 2,618 truckloads to be recycled.

They poured 230,000 square feet of concrete for the new state-of-the-art assembly equipment to stand on in final assembly.

And they utilized nearly 700 miles of welding wire to stabilize the new overhead truss system in final assembly.

LAP nearly tripled its Wi-Fi coverage density — from 385 to 1,080 access points — to enable constant, high-bandwidth, low-latency connectivity, something a standard facility network can't provide.

Ford’s UEV Production System inside LAP now features 17,000 feet of conveyor in final assembly, enough to equal 12 Empire State Buildings when stacked end to end.

LAP will have the fastest network in Ford, with the most access points out of any Ford plant globally — meaning more on-the-spot quality checks along the assembly tree to deliver efficiency.

LAP employees have spent months training at Michigan-based New Model Product Development Center (NMPDC) on the new assembly method, ahead of the Ford Fathom launch in 2027.

Ford remains on schedule to begin rolling out the Fathom midsize electric trucks in 2027, with prototype builds assembled with production parts beginning in the first quarter of the year.


Where Parts Become a Ford

The assembly change is fundamental to the Ford Fathom’s forthcoming launch, which is the first vehicle off the company’s UEV platform.

Instead of a fully formed vehicle frame rolling down a line as workers bend and reach to install components, the UEV Production System separates the vehicle into three distinct sections — front clip, rear clip, and battery — increasing the overall surface area and, therefore, enabling more operators to work at the same time.

The three main sections of the body marry together only when the bulk of components are already installed. This is possible, in part, thanks to the use of large unicastings where a single large aluminum casting replaces what was once dozens of individually stamped and welded pieces to help form two of the main sections of the vehicle (front and rear).

Because each unicasting is structurally whole on its own, it doesn’t need to be welded into a complete body shell before work can begin inside. In the third line of the UEV Production System, the interior components are installed on top of the battery, which serves as the vehicle’s floor. The battery itself is then installed into the vehicle from the bottom.

Together, the large unicastings and battery provide structural integrity for the vehicle to be assembled simultaneously in three different areas within the plant.
Operators work independently to install components on the three sub-assemblies.

They marry the sub-assemblies with bolts and adhesives to ensure reliable connections.

Large unicastings and a battery that acts as the structural floor enable improved efficiency of the assembly process and help ensure a high-quality product.



Improving Ergonomics for Operators

Already, some LAP workers have spent months perfecting the process, prepping for the Ford Fathom — and future vehicles from the UEV platform thereafter — at the NMPDC in Allen Park, Michigan. Because LAP employees are supporting the builds, Ford is able to garner feedback from the very people who will be building these vehicles on the production line next year.

“We listened to all the things operators don’t like,” said Bryce Currie, Ford chief manufacturing officer. “Their work at Louisville Assembly Plant will be significantly more ergonomic. It’s designed to require less twisting, turning, and bending.”

The UEV Production System removes the cumbersome restraints of working inside a frame. Currently, to install a seat, operators squeeze through the doorway and work around the structure of the vehicle with tools in hand to secure it.

In the UEV Production System, the seat goes on the rear clip and gets secured in place without the vehicle structure in the way. To install components on the dash — the section of the vehicle with the most parts — operators can stand facing the front clip with a direct line-of-sight, optimizing installation.

“We’ve engineered an 84% reduction in reaching over the fender,” said Currie. “The wiring harness is also more than 4,000 feet shorter and 22 pounds lighter than in our first-gen electric SUV, making it much easier to install.”

Kevin Young, advanced program manufacturing chief for Ford, said that creating space around the actual assembly allows Ford to increase operators per workstation, and parts can now start in the vehicle, not off to the side. The design features increased assembly density and a reduced line length.

“It is simply foundationally different from how we have done things before,” Young said. “Operators can see everything in front of them and don’t need to bend or reach to do it.”

Rooted in Quality

LAP’s transformation builds on the company’s quality by improving assembly efficiencies and reducing the number of parts, all while reconfiguring pain points in assembly.

The UEV Production System and its assembly tree will allow Ford to assemble the Fathom 40% faster than LAP’s current products, and the company reinvested some of that time into insourcing and automation to improve quality and cost, giving LAP the highest level of automation in final assembly across all Ford plants globally. Ultimately, it means the Fathom’s assembly will net out at 15% faster than LAP today.

One example of that efficiency in action is the software module flash station, a first for a Ford assembly plant, which ensures vehicles have the latest software prior to module installation. Previously, this software flash happened after the vehicle was built, and if issues were detected, updates took 10 minutes per vehicle. With private 5G in the plant, operators can perform quality tests like these as a vehicle rolls down the assembly tree.

Ford also redesigned specific parts of the vehicle as part of streamlining assembly and building affordability into the process. “Embedding assembly upfront allowed us to challenge the rules and see what we needed to do in the vehicle and how to problem solve from that perspective,” Young said.

With fewer parts and fewer process steps, there are fewer opportunities for issues to arise, making quality improvement a direct result of simplification.

The assembly tree starts sprouting Fathoms in 2027. It’s a tree Ford hopes only grows.

When I went to high school and started college in Louisville I had multiple friends who worked at LAP and KTP. It's interesting to see all these BEV manufacturing facilities going into the South.

The photo of the covered Fathom coming down the line. I'm trying to figure out if it has the front section attached yet. I want to say no, because it looks awfully snubnosed. OTOH, that might just be perspective.

Electric Duo, I left a comment on your last YouTube video. I'm wondering if Ford is using Morse Code Easter Eggs in their videos. I noticed a lot of graphics are stylized dots and dashes. Probably not. I couldn't assemble them into anything meaningful. But they do form letters.

Yeah, I tried the Morse code angle but didn't find anything meaningful either.
